What Is Aluminum Extrusion?
Aluminum extrusion is a manufacturing process where an aluminum billet is heated and forced through a shaped die, producing a continuous profile with a constant cross-section — T-slot framing rail, angle, channel, or a fully custom shape. The two alloys that dominate the framing world are 6061-T6 , valued for higher strength and machinability after cutting, and 6063-T5 (or the closely related 6105-T5), which extrudes more cleanly through complex dies and anodizes to a finer surface finish. Framing systems — sold under names like 80/20, Bosch Rexroth, and generic 20/30/40/45-series — standardize around specific T-slot widths (commonly 20mm, 30mm, 40mm and 45mm, or 1″/1.5″ in imperial systems), and that slot width, not just the alloy, is what determines which brackets, fasteners and linear rail actually fit.
Finish is a separate spec from alloy. Anodizing forms a hard, corrosion-resistant oxide layer on the surface: Type II (clear or black, roughly 0.0002″–0.001″ thick) suits general framing and cosmetic trim, while Type III hardcoat (0.001″–0.003″+) resists wear on sliding or high-contact surfaces. Dimensional tolerances on extrusions follow standards such as AA-ANSI H35.2 , which sets allowable variation in wall thickness, straightness and cross-sectional dimensions by profile size — tolerances that matter when a profile has to slide into a mating channel or hold a tight assembly stack-up.

| Spec | What It Means | Why It Matters |
|---|---|---|
| Alloy & Temper | 6061-T6 vs. 6063-T5/6105-T5 | 6061-T6 offers higher yield strength and machinability; 6063/6105 extrudes cleaner and anodizes to a finer finish |
| T-Slot Width | 20mm, 30mm, 40mm, 45mm (metric) or 1″/1.5″ (imperial) | Sets which brackets, T-nuts and linear rail from that profile family will actually fit |
| Anodize Type | Type II clear/black vs. Type III hardcoat | Type II is cosmetic/corrosion protection; Type III adds wear resistance for sliding or high-contact surfaces |
| Yield Strength | 6061-T6 ≈40 ksi vs. 6063-T5 ≈21–31 ksi | Determines load-bearing capacity and deflection under a given span and load |
| Extrusion Tolerance | Per AA-ANSI H35.2, by profile size | Controls fit-up tolerance for sliding channels, gaskets and tight assembly stack-ups |

Applications
Where Aluminum Extrusions Get Used
The alloy and profile choice tracks whether the part needs to be strong, extrudable, or finish-friendly.
Modular machine framing
T-slot rail bolted into machine bases and safety enclosures using standard bracket kits, avoiding welded steel frames entirely.
Conveyor systems
Extruded rail forms the structural bed and guide rails for belt and roller conveyors, sized to the load's deflection tolerance.
Cleanroom & enclosure construction
Anodized T-slot profiles build partition walls and equipment enclosures where a smooth, low-particulate surface finish is required.
Solar panel mounting racks
6063-T5 and 6005-T5 profiles extruded into rail systems that resist corrosion under long-term outdoor UV and weather exposure.
Robotics & automation frames
Lightweight 6061-T6 structural members provide rigidity for gantries and automated cell frames without the weight of steel.
Architectural & curtain wall systems
6063-T5 shapes anodized or powder-coated for glazing channels, handrails and visible architectural trim.
Workstation & ergonomic frame building
T-slot framing lets ergonomic workstations be reconfigured on demand by sliding brackets along the slot instead of re-drilling.

FAQ
Aluminum Extrusions Questions, Answered
How do I choose between 6061-T6 and 6063-T5 extrusion?
Choose 6061-T6 when the part needs higher strength or will be machined, drilled or welded after cutting — it holds up better under those operations. Choose 6063-T5 (or 6105-T5) when the profile has a complex T-slot cross-section, needs a fine anodized finish, or is a cosmetic/architectural shape, since it extrudes more cleanly through intricate dies.
Will T-slot framing from one brand fit brackets from another, like 80/20 vs. Bosch Rexroth vs. generic?
Only if the slot width and bolt pattern match exactly. Brands standardize on specific slot widths (commonly 20mm, 30mm, 40mm, 45mm, or 1″/1.5″), and even profiles that share a nominal slot width can differ slightly in T-nut and bracket geometry. Confirm the exact slot dimension and bracket compatibility before mixing brands on the same frame.
Which anodize finish should I specify — Type II or Type III hardcoat?
Type II anodizing (clear or black, roughly 0.0002–0.001 in. thick) is sufficient for general framing, enclosures and cosmetic trim. Type III hardcoat anodizing (0.001–0.003+ in.) is worth the added cost only where the surface sees repeated sliding contact, abrasion or wear, such as linear guide rails.
How do I know if a profile can handle the load I'm putting on it?
Load capacity depends on the profile's cross-sectional geometry (moment of inertia), the alloy/temper's yield strength, the span length, and how the ends are supported. For anything beyond a lightly loaded frame, run the numbers against the profile's published section properties rather than assuming a bigger-looking extrusion is automatically stronger.
What's the best way to join aluminum extrusion sections together?
T-slot systems are typically joined with corner brackets and T-nuts for tool-free, reconfigurable assembly, or with fastener inserts and cap screws for a more rigid corner. Welding is possible on 6061 but not recommended on T5-tempered 6063/6105, since heat from welding degrades the temper near the joint; mechanical fasteners avoid that issue entirely.
