What Is a Wire Feeder?
A wire feeder is the motorized drive system that pulls welding wire from a spool and pushes it at a controlled, adjustable speed through the gun cable to the welding arc, used in MIG (GMAW), flux-cored (FCAW) and submerged arc (SAW) welding processes. Two-roll feeders use one set of drive rolls and suit steel and flux-core wire that tolerates moderate feed pressure, while four-roll feeders add a second driven roll pair, doubling the contact area and reducing wire slippage — important for softer, more easily deformed wires like aluminum.
Feed speed range and drive roll groove profile must be matched to the wire diameter and material: aluminum wire in particular requires U-groove rolls (rather than the V-groove used for steel) to avoid shaving or flattening the softer wire, and often benefits from a spool gun that mounts the wire spool directly at the gun to minimize the unsupported cable run the soft wire must be pushed through. Voltage class (commonly 24V control circuits, with some larger industrial feeders at higher voltages) must match the power source's feeder control output.

Why do I need a 4-roll feeder instead of a 2-roll feeder for aluminum?
Aluminum wire is much softer than steel and deforms easily under drive roll pressure, causing slippage and inconsistent feed with a 2-roll system. A 4-roll feeder doubles the contact area across two driven roll pairs, distributing pressure more evenly and significantly reducing slippage and wire deformation.
What's the difference between V-groove and U-groove drive rolls?
V-groove rolls are used for hard wire like steel and flux-core, where the V shape grips the wire firmly without deforming it. U-groove rolls are designed for soft aluminum wire, cradling it in a rounded channel that avoids shaving or flattening the wire's surface, which a V-groove would do to softer material.
What is a spool gun and when should I use one?
A spool gun mounts a small wire spool directly at the welding gun handle rather than feeding wire from a separate feeder through the full gun cable length. This minimizes the distance soft aluminum wire has to be pushed, greatly reducing feed problems compared to running aluminum through a standard long gun cable from a remote feeder.
How do I choose the right feed speed range for my welding procedure?
Feed speed (measured in inches per minute) needs to cover the IPM called for by your welding procedure specification for the material thickness and wire diameter you're using — check that the feeder's minimum and maximum IPM range comfortably brackets your procedure's required settings, not just meets them at one end.
Can a wire feeder be used with different wire diameters, or is it fixed to one size?
Most feeders accommodate a range of wire diameters, but the drive rolls, wire guides and gun liner all need to be swapped to match the specific diameter being run — simply changing the spool without also changing these wear parts will cause feed problems.
